I think Steve is the best person to answer this as he is always fixing someone's gearbox.
Regarding buying a used gearbox, I'd say you are better off fixing what you have, most second hand boxes will have similar problems.

second gear popping out is in most cases the big nut on the back that's not tight enough.

The other cause could be the thrust ring between the gearbox and Bell housing that is broken. Both are easy to fix just take time and cheap if you do it your self. Where are you?

3 hours labour to take the Transfer case and gearbox out, tighten the nut on the out put shaft and put the whole lot back sounds about right, if that is the only problem.

The damage may already be done. The grinding sound is probably a stuffed sycro ring/sleeve that doesn't mesh properly so you MAY need to replace those parts as well - apart from re-tightening the rear nut. If the guy is going to fix it try and get some guarantee from him for - say the next three months or so.

Apparently the new thrust rings from Pavel are about 2.5mm thick and no longer curved.

One of the "small" improvements that came out with the "M" models.

To the best of my ability...71/64/2 but I would rather try and get the genuine part.
